U.P. Co-Operative Sugar Factories Federation as an apex body of U.P. was established in 1963 for development and expansion of co-operative sugar industries in U.P. Sugar federation since its inception has been playing active role in establishment of new sugar factories, expansion and modernisation of existing sugar factories, establishment of distilleries for use of byproducts and giving financial, technical and administrative advices and guidelines.
STEAM CONSUMPTION IN SULPHITATION/RAW SUGAR PLANT SIMPLY BROUGHT DOWN BELOW 28% IN THE FOLLOWING MANNER:
-USE RAW JUICE HEATING WITH WASTE VAPORS LIKE VLJH EITHER AT PANS & REST HEATING BY CONDENSATE.
-USE CONTINUOUS PANS FOR ALL THREE BOILINGS WITH FULL AUTOMATION & BY THE USE THIRD EFFECT VAPOUR FOR BOILING .
-USE SEED MAGMA INSTEAD OF GRAINING.
-WORK OF VERY HIGH BRIX.
-WORK WITH MINIMUM CV & GOOD CRYSTAL YIELD.
-USE ELECTRICAL MELTING SYSTEM FOR SULPHUR BURNER.
-USE CONDENSATE-CONDENSATE FOR SUPER HEATED WASH WATER.
-USE CLEAR JUICE INSTEAD OF WATER IN CRYSTAL WASHINGS AT PANS.
-USE MOLASSES CONDITIONERS WITH THE USE OF 4TH VAPOUR THROUGH DCH.
-USE DCH IN MELTERS TOO.
-STOP MEDIUM PRESSURE STEAM IN THE PROCESS.
-ALL MAGMAS SHOULD BE IN SYRUP/AH/BH.
-USE TRANSIENT HEATERS BEFORE CENTRIFUGE.

-USE FFE IN ALL 5 EFFECTS OR AT LEAST FIRST THREE.
-AVOID RE CIRCULATIONS.
Since past many years there is balance of sugar cane problem continue to persist despite many steps taken by the government.now this year no buffer stock of is with the government & production is also less by more than 10% so the price of sugar shoot up & approaching Rs.40+ / kg .which is good for the health of dying aggro based industry in north India specially in UP.but this not the permanent solution.because when the sugar cane crop production will be more the prices will fall.now people are affording the toor dal @ Rs.150+/kg- so they are ready to pay Rs.40 per kg.so to meet out this level we must think, how to utilize the surplus crop? yes, we a solution that if we can use the secondary juice for ethanol production & primary juice for sugar production.this can make a balance in ethanol & sugar.many factories those have sugar-ethanol both they can adopt this scheme.so dilution can be avoided in ethanol at fermentation stage & unnecessary steam consumed for concentrating this juice to syrup can be avoided.similarly the import duty is to be relaxed only those having standalone refinery installed at ports to export the sugar grain to grain basis.this will control the sugar-ethanol price & production.
IT IS A GOOD IDEA
PEOPLE ARE FACING PROBLEMS OF CLEANING IF PLATE EVAPORATORS ARE USED IN CLEAR JUICE CONCENTRATION IN MULTIPLE EFFECTS.THE PROBLEM CAN BE SOLVED IF FORCED FLOW TUBULAR HEAT EX CHANGERS ARE TO BE USED IN PLACE OF PLATE EVAPORATORS THEN CHEMICAL AS WELL AS CHEMICAL CLEANING WILL BE EASIER IN ORDER TO GET HIGHER HEAT TRANSFER COEFFICIENT.THIS IS SUPERIOR TO FALLING FILM EVAPORATORS WHICH ALSO HAVE LIMITATIONS OF CLEANING/CHOCKING IF USED IN 3RD/4TH/5TH EFFECTS.SO IT IS A BETTER EFFECT TO BE USED WITH NARROW TUBES(27/28MM) WHICH IS NOT POSSIBLE IN FFE. ONLY DRAW BACK IS POWER CONSUMPTION INVOLVED IN COMPARISON TO CONVENTIONAL EVAPORATORS.
THINK ABOUT THE UTILIZATION OF SOLAR ENERGY IN SUGAR INDUSTRY FOR LIGHTENING AS WELL AS FOR HEATING PURPOSE.HEATING AIR FOR VARIOUS USE CAN REDUCE THE ENERGY DEMAND.IN DRYING SUGAR AS WELL AS FOR DRYING BAGASSE BY HOT AIR WILL BRING A REVOLUTION IN THE INDUSTRY.IN THE SECOND STEP TO USE HOT AIR IN HEATING JUICES ETC.
WATER CONSERVATION IN SUGAR INDUSTRY:
THE MARATHWADA REASON OF MAHARASHTRA IS FACING HUGE WATER CRISES SO MANY OF THE SUGAR FACTORIES & DISTILLERIES HAVE BEEN SHUT DOWN TO MEET THE DRINKING WATER REQUIREMENT.NOW THAT THE TIME HAS COME THAT MAHARASHTRA FACTORIES MUST UPGRADE THEMSELVES.SUGAR CANE CROP ITSELF CONTAIN 70% WATER.OUR TASK IS TO EXTRACT AS MUCH AS WATER FROM THE PLANT AS POSSIBLE. CLEAN IT/POLISH IT & CONSERVE IT. FOLLOWING MEASURES ARE TO BE TAKEN REGARDING RAIN WATER HARVESTING AS WELL AS FOR WATER CONSERVATION.
1.LIKE RAILWAYS U TYPE DRAINS ARE TO BE PROVIDED IN ALL THE PEELINGS & IN THE END OF WALL OR ROOF TO COLLECT THE RAIN WATER IN A UNDER GROUND CEMENTED PIT.THIS WATER AFTER PURIFICATION CAN BE USED FOR BOILER.
2.SPRAY PONDS/CANALS/ETP SHOULD BE WELL CLEANED & MAINTAINED BEFORE RAINY SEASON TO COLLECT RAIN WATER.
3.FACTORY HAS TO REDUCE THEIR STEAM DEMAND AS LOW AS POSSIBLE.FOR NEW INSTALLATION IT CAN BE 30% OR SO.IN OLDEN INSTALLATIONS THEY CAN BROUGHT DOWN BELOW 40% SIMPLY BY CONVERTING IN TO 2ND BODY BLEEDING .
3.DCHS ARE TO BE USED IN PLACE OF TUBULAR HEATERS IN ORDER TO GET ADVANTAGE OF LOW PRESSURE VAPOR & TO AVOID UNNECESSARY CLEANING.SIMILARLY FOR EVAPORATORS PRESSURE CLEANING IS TO BE PREFERRED TO AVOID WASTAGE OF WATER.
4.SURFACE CONDENSERS ARE TO BE USED FOR ALL PANS & EVAPORATOR TO EXTRACT MORE AND MORE WATER.
5.THE PROCESS SHOULD RUN AS HIGH AS POSSIBLE BRIX.
6.THE BEST USE OF INJECTION WATER IS THAT IT CAN BE FILTERED THROUGH SOFTENER IN PLACE OF AND CAN BE USED FOR COOLING IN SULFUR BURNER, VERTICAL CRYSTALLIZE RS, VACUUM PUMPS, CENTRIFUGAL SAND IN COMPRESSORS & EVEN FOR MILL BEARING COOLING.MAKE UP CAN BE DONE BY COLD CONDENSATE.
7.USE DCH IN EACH MILL BEFORE JUICE IMBIBITION , IN THIS CASE THE 4TH VAPOR CAN BE UTILIZED AND IMBIBITION WATER CAN BE REDUCED.
8.WHEN FLOUR WASHING IS NEEDED IN BH/MILL HOUSE.A PIT CAN BE MADE AT THE LOWEST POINT AND WASHED WATER CAN BE PUMPED AT IMBIBITION.
9.USE EXHAUST IN FIRST EFFECT ONLY SO AT LEAST 96/97% RECOVERY OF FIRST CONDENSATE CAN BE DONE FOR BOILER.AVOID USE OF SUPER HEATED STEAM AT SULFUR BURNER/SUPER HEATED WASH WATER/CENTRIFUGALS & PUMPS.
10.ALL THE DRAINS OF EXHAUST CONDENSATE CONNECTED TOGETHER & CAN BE PUMPED TO FEED TANK.
11.AVOID UNNECESSARY BLOW DOWNS & SAFETY VALVES.
12.SURPLUS COLD CONDENSATE CAN BE SENT TO DISTILLERY OR FOR IRRIGATION.
13.THE WHOLE WASTE WATER FROM COLONY /GUEST HOUSE IS COLLECTED TOGETHER AND BIOGAS CAN BE MADE AND UTILIZED FOR COOKING AND THE SLUDGE CAN BE USED AS FERTILIZER & THE WASTE WATER CAN BE UTILIZED FOR IRRIGATION OF SUGAR CANE CROP.
14.DRIP IRRIGATION PRACTICES MUST BE FOLLOWED.
15.ANY OF THE FLASH VAPORS MUST BE UTILIZED AT ANY COST.
16, .IN ION EXCHANGE BASED REFINERIES THE BRIAN RECOVERY UNIT MUST BE INSTALLED TO EXTRACT MAXIMUM BRIAN.
17.IN BOILING CAUSTIC SODA IN EVAPORATORS ONE COLLECTION TANK IS TO BE MADE TO RESUSE THE SODA AGAIN AND IS TO DISCHARGED AFTER CONCENTRATION AND CRACKING.
OPTIMIZATION OF CENTRIFUGAL WASH WATER:
there is always a point of discussion in India what should be optimum wash water temperature & quantity.many people still believes that prolonged washing improves the sugar quality.but this not correct because using wash water for 1 second at the pressure of 3 kg/cm2 pressure the crystal loss would be 8% or so.so there is a limitation in wash water in batch centrifuge.it means more recycling & less yield of sugar.modern day centrifuge works at max speed of 1200-1300 rpm.so due to centrifugal force much of mother liquor have already been separated.u have removed the thin layer of mother liquor of molasses around the crystal & the molasses remaining in the voids only.instead of prolonged washing , washing is to be done when all the molasses spin off.then it will need lesser quantity of water for removal of residual film of molasses.so for that u can increase the wash water temperature up to 105-110 deg.c.if good work at pan boiling is done.the coefficient of variation not more the 30 then very less water will give u the excellent white sugar.this will increase the yield as well as reduce steam consumption too.so in plantation white normally we use first wash 6 seconds & in second wash 5/6 seconds.in refined sugar may be 2 second is enough.
INNOVATIVE TIPS REGARDING ENERGY SAVING:
1.now-a days people use super heating wash water at 105-110 degree centi grade in high grade massecuite purging with high grade centrifuges. but we can use filtered & heated clear juice in raw massecuite purging & filtered & heated sweet water or low brix melt in high grade massecuite in order to avoid crystal dissolution as well as to reduce un useful steam demand in the process.similarly after washing the vapour 1 or vapor 2 can be used in centrifuges for drying sugar during in centrifuge.
2.similarly cfw magma in c-light, bfw /caw magma in syrup or melt & dry seed magma is to be made in fine liquor or melt in plantation white.this will reduce re circulation in the system.
3.after discharging high grade pan.pan washing can be send to melter in order to avoid crystal dissolution & re circulation.
4.in raw massecuite/b-massecuite use of hot water can be avoided during graining, hardening & washing process.filtered clear juice is the best option.
5.DCH type conditioners heated by 4th vapor can be used.similarly in sugar melter the 4th vapor is to be used in DCH circulation with pump.
6.for massecuite re-heating dynamic re heaters run by vapor are to be used.
7.at mills complete hot imbibition is to be done by hot water & heated juice.
8.the system should run at high brix which ever is possible.
9.cleaning of all heaters/evaporators should be done on time.
ORGANIC SUGAR IS THE NECESSITY OF INDIA:
india's sugar sector is facing lot of problems since 3/4 years.many of factories could not able to repay the sugar cane price to the farmers that has been reflected in less production of sugar cane this year but thanks to al-nino the sugar recovery increased by more than 1.% specially in north compensated the loss.but now the situation is in front of the mills is how to reduce the cost of production in order to get the advantage of higher prices of sugar this year.the alternate is the organic sugar.which needs only milk of lime for clarification.because organic sugar is the demand of hour.because people are more health conscious so for that they are ready to pay higher prices too.it is simple process, simple lime defecation & simple three massecuite boiling.the sugar with natural ingredient will be get the higher prices & can be sold in one kg/2 kg packets to the higher class of metropolitan cities.
